This question is for an 85 XJ700 clutch. I'm just getting ready to install my new clutch tomorrow. One quick question. The 7 Primary friction plates that are all the same. However, the single, "secondary friction disc" according to the book should have a "notch" on one of the dogs that measures 13.8 mm, all of the others should measure 14 mm. The secondary friction disc I got has no notch or size difference in any of the dogs. Also the inner diameter is larger by 4 mm. Should all of the clutch friction discs primary & secondary have the same inner diameter? Help! I'm a bad wrencher to begin with, thats why I always have a book out, and still get it wrong 30% of the time.
    Thanks
    Ken

I edited my post, tried to clairify a few things, and took another look in the book. Still could use some help.

Boy I can only give you so much. The 700 IS different from the 550, but quite similar. The single "secondary" disc has a bigger ID because something called a "clutch boss spring" that fits INSIDE that larger ID on that plate. It looks like a giant "wave washer." Not all XJ's have this but the 550, 700 and 900RK all do. I have no idea WTF it does. I just went out in the garage and looked (I happen to have the clutch on my '83 550 apart at the moment) and see no indexing mark of any sort nor is any of the tangs a different width on the secondary plate. What does it tell you to line the "mystery mark" up with? The only alignment concerns in the 550 are (1) the PLAIN plates have an odd tab that has to be arranged every 72 degrees from plate to plate, and (2) the "dot" on the pressure plate has to line up with the "dot" on the basket. An XJ700 SME needs to chime in...

Hey bigfitz52, seems like you're constantly helping me out, thats why I really like this place, theres always good folks tryin to lend a hand. Well if you have the XJCD you can see what I'm wondering about, look under the 700N on page 3-7 it shows a picture of the clutch focusing on the housing, and circling the V-cut. The Book says:
"The outer most friction plate has a tab with a V-cut in it. Giving some identifying mark to the corrosponding dog in the clutch housing. This dog is the narrowest."

It further goes to tell you the measurments of the tabs, and that one should measure smaller than the others. I found no difference in the measurments or V-cut on the secondary friction plate. I'm kinda stumped.

looking at the part exploded view of your clutch there is a notation about the first plate directly under the pressure plate. But the superseded part numbers make no provision for this note. You could compare the new and old parts to verify that the dimensions are the same.

The fiber plate with the 4mm smaller inside diameter on the 550 is the 3rd primary plate in from the pressure plate side. If your bike does not have the "Boss Spring" in the stack just put the different plate in the 3rd position and assemble the clutch stack like normal. XJ's almost always end up with no steel plate between the pressure plate and the top fiber primary plate.

I know how the 550 goes back together and I have the goofy spring. VET is trying to figure out a supposed indexing mark on the aforementioned secondary plate. He has a 700. My 550's secondary plate has NO apparent indexing mark, I suspect yours doesn't either. What purpose does the "boss spring" have anyway? It doesn't engage with anything, it's just "in there." Is it some sort of mechanical 'flail' to ensure the outer plates separate? Odder yet, the parts fiche for the '81 Seca 550 (I have my '83 apart) shows TWO of the secondary plate/boss spring combos. WTF? But off topic--back to VET's 700 and the nonexistant "indexing" mark. I vote for putting it together correctly in all other aspects and not worrying about it.
