i have no idea where to get it so i can mock up some handlebars. everywhere i've been is wanting to sell me 1/2" i.d. pipe which is .035" too small in o.d. i could rig up the clamped stuff to work, but i have my doubts about the grips and the throttle assembly

What you want to look for is some place that sells 7/8 diameter schedule 80 (I think it was 80... it's about .065" wall stock ) 'seamless tubing'. If there is a machine shop around you give them a call and ask them if they know of some place that carries it that will sell a small amount retail. Most pipe will be just under 7/8 and you're right, the hand control assemblies won't mount up correctly..

Pipe sizes wont do it for you.
You need to look for tubing.

You can look at McMaster Carr web site.
They aren't the cheapest, but it's easy to get prices and they'll ship it to you.
A 36" long piece of Stainless is $36
carbon steel isn't much cheaper but probably easier to bend.

There are lots of aftermarket bars out there for not much more (chrome plated) that would save you a lot of effort IMO.

jeez, if your just mocking up handlebars, then use bicycle handlebars.

The 7/8 I picked up was still a few thousands small. I laid a few beads and ground to fit where I needed it.

I thought the same thing (use bicycle handlebars) but the problem there is one: the mount to the risers is too narrow on most of them, and two: the grips and controls won't fit as they are not long enough to accept all that stuff. You may find a pair in your area that may work, but now come to think of it, they are not made very strong either, so there's a safety issue also.
I had a hrd time finding 7/8" OD tubing also, so I just bought a set of bars instead and put the handlebar fabrication idea on the shelf for now.

No one in my city or anywhere even near here had 7/8" tubing. I ended up just buying some drag bars for $18. It seems that 7/8" tubing isn't used very often according to my local steel shop so the only way they could get it was to special order it.

Munikeep - Are there any cycle salvage places near you in Panama City? I imagine there should be. They aught to have handlebars around that you can just pickup for 10-15$ instead of going through the hassle.

i found my materials today. looking around the back room at work i spotted a grocery cart, measured the frame and low and behold it was 7/8 od. i figured its pretty rigid, ive put some thru hell and not done any damage to it. several pieces that i can cut from it. so why not? ill find one this weekend and hack it up and see.

there is a salvage yard about 40 minutes away from here, but its only open when they want to be and never on the weekends. i work monday thru friday 730-530
