Any idea why the reg/rectifier get so hot like exhaust pipes..whether its idling or riding...???
The ignition switch acts up sometimes..have to turn on couple of times occasionally..worn..COULD THIS BE ADDING TO THE MISERY..??

Sounds like it's about to die. Replace it before it it kills your' battery.

I can't tell you what is wrong without examining the Bike.

If your Voltage Regulator is getting very hot to the touch, ...

The NEXT phase is Smoke and Flames.

    Check your Fuses.
Yank anything over 20 Amps and replace with 15 Amps
Look at the Quick Connector from the Regulator to the Wiring Harness.
If it looks like its been heated so hot it melted ... replace the Regulator after troubleshooting.

If the Connector shows signs of Melting the Regulator has already been cooked.

I had trouble with this Maxim X since this spring, III cyl wasnt firing. Ydy while i was cleaning the coil terminals..i checked coil resistnce, Primary(at connectors were around 3.2 but secondary(at spark plugends) were 13.7 for cyl 1/4 and 12.76 for cyl 2/3. But when i started all 4 cyl are working and I DID SEE SMOKE COME OUT OF RECTIFIER for 1st time.
I am gonna check the connectors, but can WORN ignition switch cause this to happen..?? thanks

    +1 on FIRE!! 8O
Would'nt it be a bitch to see flames while riding?
Think about how fun that would be in traffic with no
    shoulder to stop on.
Or you could take a small extinguisher with you when you
    travel.

thanks rick...Is it normal to have tolerable heat on the rectifier while bike is running awhile or it remains COLD all the time.

A shorted/grounded stator or rotor will cause the rectifier to get burning hot. Find out before something else gets dammage.
