Did you slide the gears off the the shaft? You need to keep everything in the same order and configuration it got removed in ... You might have put that 5 Gear or its mating gear in backward.

That or the selection fork wasn't in Neutral when you aligned everything ... and not the pattern isn't being followed by the changer and drum.

I'm guessing its the 2nd one.... when you;re in 4th and try to change to 5th the gear lever doesn't move. Does the engine have to come out again to fix it or can I fix it through the sump?

I'm afraid you have to go back in ... the hard way.

are there any dramas with not having 5th gear? apart from the obvious of course... I mean will it kill the box or anything?

I don't know about long term potential damage, but 5th gear is pretty much a small overdrive gear, at least on my 650 Maxim. It probably knocks about 500 rpm off.

You could easily live in 4th gear.

You could live without 5th gear..... unless you live in a place like I do. Out in the boondocks where everything is 50 miles or more. Heck just a trip to Walmart is 100 miles!
State hiways are 65mph and interstate is 75mph

    Try that without 5th gear.

I use 5th in the city I'm at around 3 grand at 40-45 or something I dont think there is much difference in 4th at that speed... But I dont pay much attention I love riding the XJ more the ZX6. In fact I need to see if the ZX will even start I'm so in love with the Yamahammer I might sell the rocket!

this is mainly for riding to work, so 60km/h usually....occasionally some highway work at 100 (60mph), so I don;t think I'll be needing 5th. Hopefully I should have it registered this afternoon.

I know you hate the idea of going back in there and getting those gears in the right alignment ... but, I have a sneaking suspicion you are going to regret not having that other gear in the exchange.

Not to mention that after things get warmed-up and moving "At speed" the decision to not go in and set that tranny straight might haunt you with something unexpected.

OK ... we hope not. But, the possibility exists.

on another note, I noticed that there appeared to be a bit of porting in the heads too.... Would that be something standard or not? The bike also has a nice set of Staintune mufflers so sounds alright once I got the carbs synched....

Better wear a full face helmet, just in case something shakes free and locks up that gear box while you are rolling.

The porting was all done at the Factory as part of the XJ Engine Group ... unless it looks like Human Hands did it. I read about this engine when it was winning all the races for Yamaha and the suggestion was made to make the engine available to the public.

With a bit of redesign, it debuted on the XJ-Bikes with a Middle Gear and the Shaft Drive and Yamaha made enough of them over the complete run of production that it became one of their more successful lines ever.

Overseas sales were where they made the most of it. European Markets got several Models including Police Bike that were popular in the Out-US Markets.

The kicker was the limited availlability of certain Models in USA due to the ongoing tariff fight to keep 750 and greater displacements out of the showrooms while out friends in Milwaukee got their act together after the AMF Bowling Machine Company gutted the quality control.

Now Yammie is ripping-off Harley for styling and the after market Pimp Money that lets you customize the bike after you spend big bucks too get one!

it looks like it might have been done by hand, as there is a mark or 2 where it looks like the person has slipped, but its always possible that the machine wasn;t aligned properly for a second or 2.
