    Sooo..
Had some funny problems with the ol headlight, opened up to see this:

    The neg/return is burnt up.
Bottom of the pic is the headlight, the white melty cable is crimped to the black return. (Looks confusing because the burning has made everything white)

The connector plug to the headlight came pre-wired to the green, white, blue wires.
    So.. Is this manufacturer fault?
    Or my shoddy custom loom?
    Or a bad reg rec?

That should be posted in http://xjbikes.com/forums/threads/previous-owner-masterpieces.57929/ as well.

Post up a pic of the headlight housing. The plug and its pigtail are not stock. What you need to do is measure the voltage at the splices (from the factory wiring) to help us figure out why the connector melted. Also check under the seat. I want a picture of the fusebox. The headlight fuse should have burned out before the headlight wiring got hot enough to melt.

You have electrical work to do, including making better splice connections.

No the plug and pigtail came with the light. The factory supplied connection burnt, not my splice or loom. I dont care what the splices look like on the outside, they are crimped tight.
Fuses are in-line and totally fine.
No I wont be posting this in PO masterpieces.

That plug is connected to the light. That plug is what melted. Everything from the fusebox to the headlight should be considered suspect no matter who did the work. The headlight itself should even be considered suspect.

You should also check the charging voltage at the battery. this could be a voltage regualtor problem. It of course could simply be the result of a short at the headlight plug, or a heat related failure due the the design of the light istelf.

i think you just got a bum socket. ebay has high temp sockets made from ceramic. a dab of contact grease might have stopped that?
replace the socket and bulb and keep a eye on it. how long has that been in service?
over voltage would have blown bulbs everywhere
